So glad I stripped those cases off , the wires coming off the stator are absolute s toast, original, really knackered cracked,split and couple areas 4mm long sections of bare wire once it was exposed

Just cleaning cases and clutch parts now as money is real tight hope to get some parts in a couple of months and start getting the engine all buttoned up again thanks for all your input and suggestions so far

I recently ( year ago ) re-did all the alt winding tails / connections on my quad as it had the same crispy insulation and I just resleeved the exposed wires with heat shrink tubing. I had to unsolder the wiring harness from the winding tails and slip the tubing over the wire and re solder the join. I used several 1-2 inch lengths of heat shrink rather than one long piece , then laid all the wires where they would normally rest , arranged the heat shrink so as to cover all exposed wires ( everything inside the motor) and then applied the heat so the tubing shrunk into the correct shape ( instead of shrinking it and then trying to get it to sit right after ). I was a bit dubious about using heat shrink but after the 3rd auto sparkie told me that's all they use I gave it a go , and its been a year and that quad engine gets fanarklin hot ( old air cooled Suzuki........ they are known for being hot runners ) and its still working fine :)

I had to replace the cable to the pick ups for my Pantah entirely. The insulation was so brittle it just fell of as soon as I touched. I soldered new wires direct to the back of the pick ups and used heat shrink to hold them all in place.

Yeah thanks for the advice and pics guys,the wire is in pretty bad shape so I guess I need to undo the solder joins on stator and match the cable, omitting the 3rd wire and give it all a good heatshrink, orig wire look like aluminum?

Your original wire is unlikely to be aluminium, you can't solder to it, at least not easily. It is more likely to be tinned copper.

Mmmm the field windings on my Capri starter are aluminium , and your right ..... real hard to solder to ( I was starting to get real shitty :lol: ) cant remember ( or wont let on ) how long it took for the penny to drop :D :lol: :lol:

I might just drop in at the autospark local who did gave me some good help with cable and connectors to wiring harness, he may shed some light there, I guess there's a good reason why it's not copper wire

are you sure its not copper , tinned as G sez .
the reason for aluminium windings is cost driven but I don't recall ever seeing them on something as small gauge as a alt winding :)

The windings are normally wound from enameled copper where the enamel (varnish) provides the insulation. The wires from the stator are usually from pvc covered copper (tinned or otherwise) and soldered (or crimped) to the stator terminals.

Yeah you're right the windings are copper it's only the wire coming out of the stator that are silver in color

Not sure as to why I have 2 yellow wires , 1 connected to each of the 2 terminals, the red 3rd wire looks as though it's never been connected?
